Flush Door Manufacturing Process
A flush door goes through a controlled factory process — frame construction, face bonding, hot pressing and edge sealing — very different from a door built and finished piece by piece on site.
From Core Frame to Finished Door
Frame & Lipping
An internal frame is built and edged with hardwood lipping strips, which give the door's perimeter extra strength for hinges and locks.
Core Filling
The frame is filled with the chosen core — solid wood, blockboard strips, particleboard, or a honeycomb structure for a lighter, hollow-core door.
Bonding the Face Sheets
Decorative veneer, laminate or plywood face skins are bonded to both sides using phenolic, MR or BWP-grade resin depending on the target moisture rating.
Hot Pressing
Heat and pressure cure the adhesive and bond the face sheets firmly to the core, giving the door its flat, rigid structure.
Cutting, Sanding & Edge Sealing
The door is trimmed to final size, sanded smooth, and its edges sealed before quality control checks the bond, flatness and finish.
Why the Process Matters More Than the Look
Two flush doors can look nearly identical on the showroom floor while performing very differently in use, because the core type and adhesive grade used during manufacturing aren't visible from the outside. A door built with BWP resin and a solid or blockboard core will hold up in a bathroom far longer than one built with standard MR resin over a hollow core, even if both have the same laminate finish.
